  • Production equipment malfunction: Cylinders, actuators, or automated equipment may fail to complete cycles reliably.

  • Compressor runs longer or continuously: The compressor struggles to reach cut-out pressure or remains loaded for extended periods.

  • Increased oil carryover: Running below the minimum rated operating pressure of your compressor for extended periods of time increases the amount of oil passed downstream. 

  • Pressure alarms or process interruptions: Sensitive equipment may shut down or generate alarms when pressure falls below minimum requirements.

  • Pressure drops during peak demand: Pressure decreases noticeably when multiple tools or machines operate simultaneously.

Common Reasons Operators Increase System Pressure

  • Pressure fluctuations: Large swings in system pressure often result from undersized receiver tanks, inadequate air storage, improper pressure band settings, rapidly cycling load/unload controls, failing pressure transducers, or multiple compressors operating without proper sequencing.

  • Pressure restrictions: Clogged filters, undersized piping and air treatment equipment, partially closed valves, damaged hoses, or restrictive fittings create pressure loss between the compressor and the point of use.

  • Air leaks: Leaks throughout the distribution system reduce available CFM, tempting operators to raise compressor pressure instead of repairing the leaks.

  • Inadequate receiver capacity: Insufficient storage causes pressure to drop during periods of high demand, leading operators to use higher pressure as "artificial storage."

  • System expansion: Additional equipment or increased production may require more airflow than the original system was designed to supply.

  • Poor compressor controls: Improperly configured controls or multiple compressors competing against each other can create unstable system pressure.

Increasing pressure without correcting these issues raises energy costs while masking the real problem.
