Most downtime isn't a mystery; it is usually caused by moisture, pressure drops, oil carryover, leaks, or a lack of maintenance. To fix the issue, we evaluate what the production line is doing before moving into the compressor room.

Moisture

Excess moisture leads to rust in tools, water in paint, and frozen lines in winter. Dew point is a critical process specification, not just a comfort setting. While a refrigerated dryer may be sufficient for general plant air, powder coating and wet paint often require a desiccant dryer to prevent moisture from cratering the coat.

Pressure Drop

Pressure drops are typically caused by undersized piping, clogged filters, or a compressor that cannot keep up when every press cycles simultaneously. When operators turn up the regulator to compensate, scrap rates increase. The true fix lies in optimizing the entire room - including the piping, storage, and control setpoints - rather than simply quoting a compressor with a higher horsepower.

Oil Carryover and Dirty Air

Lubricated rotary screw compressors are the standard for machining, stamping, and welding as long as the filtration is correct. However, oil carryover can show up in your tools and finish work if not properly maintained. Oil-free compressors belong in applications where the air contacts a finish-critical or regulated process, but have a much higher cost of ownership. We always specify equipment based on your exact process requirements rather than pushing a standard brochure.

Leaks and wasted kWh

When your energy consumption (kWh) is high but your air pressure remains low, your plant is likely feeding leaks and unnecessary loads. A thorough system audit and leak detection will identify these issues before you spend money on another compressor. We recommend repairing the leaks first before discussing new installations.

Unplanned stop

A failed compressor will shut down an entire plant. We provide preventative maintenance to ensure your lag compressor is actually ready to run when the lead compressor fails in the middle of the night.

Wrong machine for the cell

Placing a small shop compressor on a heavy metal cell, or asking a 200 HP unit to only do 20 HP worth of work, will result in low pressure, overheating, short cycling, and inevitable downtime. Most metal products manufacturing facilities rely on lubricated rotary screw compressors equipped with proper filtration. This setup perfectly covers CNC machining, stamping, welding, and general fabrication. Oil-free air is only necessary when the compressed air directly contacts a finish-critical surface or a regulated process, which is why we never sell oil-free machines as a default solution.

While general plant air operates fine with a standard refrigerated dryer, powder coating and wet paint operations often require a significantly lower dew point to prevent moisture from cratering the coat. Similarly, shot blast and foundry applications require heavy duty filtration that can handle dense dust. What dew point do finishing lines need?

General plant air usually operates fine with a standard refrigerated dryer. However, powder coating and wet paint lines often require much drier air to prevent moisture from causing fish eyes or craters in the final coat.
